Symptoms
The welder primary power contactor chatters and the output is intermittent. The input voltage display fluctuates and the machine may shut down.
Possible Causes
- Input supply voltage low or fluctuating due to undersized extension cord
- Primary contactor contacts pitted and worn from frequent switching
- Input rectifier bridge partially failed, causing ripple on the DC bus
- Loose input power wiring at the terminal block
Troubleshooting Steps
- Step 1: Measure the input voltage at the welder terminals during operation
Voltage should be within +/-10% of rated; investigate if it drops under load - Step 2: Inspect the primary contactor contacts for pitting and burning
Replace the contactor if contacts are badly burned - Step 3: Check all input power wiring connections for tightness
Tighten loose terminals; look for heat discoloration - Step 4: If using an extension cord, verify it is the correct gauge and length
Use 6 AWG or larger for runs over 15m at 200A output
How to Reset
Reset: The welder restarts after the input power issue is resolved. Cycle the power switch to clear the fault.
