ESAB Welding Equipment
Symptoms
The ESAB welder displays error ES001, indicating an inverter overcurrent fault. The primary inverter current has exceeded the safety limit, causing the welder to shut down to protect the IGBT power modules.
Possible Causes
- Output short circuit caused by a ground clamp touching the work piece incorrectly or a shorted torch cable
- IGBT module has failed or is degrading, causing excessive current draw in the inverter stage
- Output inductor or transformer winding has a partial short, reducing impedance and increasing current
Troubleshooting Steps
- Step 1: Inspect the welding cables and ground clamp for short circuits or damaged insulation
No short circuit is present and all cable insulation is intact with no exposed conductors - Step 2: Check the IGBT module condition by measuring the collector-emitter resistance with the power off
All IGBT modules show balanced resistance values with no short or open circuits - Step 3: Inspect the output inductor and transformer windings for discoloration or insulation damage
Windings show no discoloration or insulation breakdown, confirming no partial shorts
How to Reset
To reset: 1) Remove any output short circuit. 2) Replace failed IGBT modules. 3) Repair or replace damaged inductors. 4) Power cycle the welder and press RESET. 5) Perform a test weld at low current.
