Symptoms
The injection barrel zone temperature is not reaching the setpoint. The barrel zone alarm triggers after a 15-minute timeout, preventing injection cycles.
Possible Causes
- Barrel heater band open-circuited or partially failed
- Thermocouple failure providing incorrect feedback to the controller
- Barrel cooling fan running continuously, preventing heat buildup
- Heat contactor not energizing the heater band circuit
Troubleshooting Steps
- Step 1: Check the controller temperature reading against an independent pyrometer
If the controller reads higher than the pyrometer, the thermocouple is faulty - Step 2: Measure the heater band resistance with a multimeter
Replace if open or if resistance varies more than 10% from rated - Step 3: Verify the heat contactor is energizing when the controller calls for heat
If the contactor does not close, check the control signal and coil - Step 4: If a cooling fan or water cooling valve is stuck open, the zone will not heat
Check the cooling solenoid valve and fan control
How to Reset
Reset: After heater or thermocouple replacement, allow the zone to reach setpoint and verify stability before starting production.

Vibration, mechanical damage, chemical contamination, and thermal cycling. Replace thermocouples proactively every 2 years.
- Q: How do I test a heater band?
With power off, measure resistance. For 240V/1000W: R = V2/P = 57.6 ohms. A reading of infinity means open; zero means shorted.
